How to Calculate the Real Cost of a Hypertherm Powermax 45: A TCO Checklist for First-Time Buyers

If you're in procurement for a small-to-mid-size fabrication shop, you've probably done the math on a new plasma cutter a dozen times. You look at the sticker price, compare a few spec sheets, and think you have your answer.

Checkpoint: Get a sample cut chart from Hypertherm. They publish recommended parameters for different materials and thicknesses. Use that to estimate your own burn rate. If you're cutting thicker steel (like 1/2-inch or above), expect higher consumable costs.

Step 3: Factor in Downtime and Rework (The Hidden Cost)

This gets into operational territory, which isn't my core expertise. What I can tell you from a procurement perspective is that downtime costs real money.

We had a bad batch of consumables once — about 50 electrodes that failed prematurely. It caused inconsistent cuts on a large order. Rework cost us $1,200 in labor and materials. That's not a Hypertherm problem; it's a consumable quality control issue. But it hits your bottom line the same way.
