Owning a Hypertherm Powermax 45: 7 Questions I Wish I'd Asked First

Is the Powermax 45 still worth buying, or should I get the 45 XP?

If you're buying today, get the 45 XP. That's not a knock on the original 45 — mine ran for four years without a single breakdown. But the XP has noticeably cleaner cut quality on thin material, and the consumables last longer. At least, that's been my experience with stainless and mild steel under 3/8 inch. What do I need for freehand plasma cutter art?

My first attempts at freehand plasma cutter art used standard consumables at 40 amps on 14-gauge steel, and the cuts looked pretty rough. The fix: switch to FineCut consumables and drop the amperage to around 25-30A. Drag cutting tips help a lot too, because they keep the torch height consistent while you're moving it by hand. And practice on scrap until you're boringly consistent — I ruined a $90 sheet because I got overconfident after one good cut. Also check the cut chart in the manual and set the air pressure accordingly; too much pressure makes a mess on thin material.

What cuts acrylic sheets — and does my plasma cutter count?

No — and I say that from experience. Plasma cutting basically needs a conductive material: steel, stainless, aluminum. Acrylic is a non-conductive thermoplastic, so the arc has nothing to close on. It just melts, catches fire, and fills your shop with fumes (surprise, surprise). I learned this when an employee asked if he could “just quickly” cut a few acrylic sheets for a display. It did not go well. What cuts acrylic sheets properly is a CO2 laser cutter or a CNC router with the right bit. What do beginners ignore until it costs them?

Air quality. The Powermax 45 and 45 XP need clean, dry compressed air. If your compressor sits in a humid shop, moisture and oil will eat your consumables fast. The internal filter on the XP is decent, but an extra $40 separator is cheap insurance. Oh, and one more thing: drain your air receiver every day. I skipped it for a week and got a cut-quality reminder I haven't forgotten since. You'll see it in the cut edge — that rough, orange-peel texture — and the consumables die way before they should.
